Clutch gone in Tamworth

Les, I carry a master cyl, carry fluid etc, have to check for a slave though, but at least we can check. Also the rod activating the master only needs a bit of play to leave you stranded.....

The probable reason that no-one has yet mentioned the clutch itself is that the others are far more likely and, in any event, it always pays to check the simple items first!!

In this case and in ascending order, it is fluid level, adjustment bolt, leaking cylinders, throw-out bearing and, a very far last – the clutch itself.

Ah, I see that Hartmut is online.  He will have a copy of Bentleys and that will show you where the adjusting bolt is for starters.

Well it's a long,windy, hilly road to Port Macquarie from Tamworth but we made it.

We are sitting with a glass of wine reading the various messages from you all.

I will definitely bleed the system and see what comes out.

I will attempt to locate the adjustment bolt at the peddle end.

I note that nobody thinks it could be the clutch itself!

Which are the "really we'll run mechanical workshops" as I will need to makes some calls in the morning and any recommendation will be better that a dart in the yellow pages.

My van is a kamper and we do like the river view here at Sundowners (I think) but thanks for the offer.

I have bleed the rear slave and clean clear fluid came out with no air.

Couldn't see the front adjusting screw/bolt but I will try again tomorrow in the clear light of day. If you are home in the morning I can call by for advice/opinion.

Peter,  If you and Hart come to the conclusion that all hydraulic parts are working correctly and the the box needs to come out, there is one thing that sometimes happens to these buses that you should look out for. The fingers on the release fork are welded on to the shaft with only a small spot weld which may let go. When ever you do a clutch on one of these check the pivot on the end of the fingers (that the release bearing runs on) are not flattened. If they are buy a new one and weld the fingers properly. Also fit a bushing kit at the same time. If you have symptoms of juddering when slipping the clutch in G or R this repair will fix that. It is still more likely to be a fault outside the gearbox. If you can measure the amount of throw on the slave cylinder and compare to Harts bus this will give you a definitive answer whether it is inside or outside the bell housing. Hope this helps. Greg E

Peter. I've got a slave cylinder under my seat if you need. Located 1.5 hours up the road at Nambucca Heads. Cant get it to you today but could run it down tuesday if necessart. Bill

I have checked the slave out this morning, it has no sign of fluid around it at all. I am struggling to see what is going on with the master.

Peter. Is it possible to, using a lever, say a large screwdriver or jimmy bar to operate the clutch manually at the slave cylinder. With someone in the cabin seeing if 1st gear will engage. If this works you have eliminated internal problems. Bill

extremely hard to do.  One thing you never want to have to do is adjust the length of the clutch master cylidner push rod, as it's really a major pain to do.
How much freeplay is there at the top of your clutch pedal travel.

it should be a very small distance...like 1/8th to 1/4th of an inch ..that is pure mechanical slop , before the pedal and pushrod are starting to push on the master piston.

On syncro's often, there is wear at the clevis and pin that connect clutch pedal to master cyl push rod.
I have seen up to 2  1/2 inch pure freepay/slop on a syncro clutch pedal before - not good.

it's metal-to-metal at the clutch clevis pin , in the hole for it in the clutch pedal ..
at least spray up in there now and then with some spray lube to keep that spot lubed some.
You can barely tell where it is, it's so well hidden.

on the times I have adujsuted the push rod ..
it goes like this ..
remove the two bolts that hold the master cylinder in place, and push it aside. Don't undo any lines on it.
Find a very deep 15 mm socket ..like 5 inches deep..
usally those are stamped sheet metal , like out of a tool kit ..
use that to reach over the push rod to loosen the lock nut up in there.
turn the threaded push rod to where you think it should be .
Assembly master cyl back on and test your freeplay ..
if it needs more adjsuting, repeat.
it's the worst adjustment to do in the entire van.
Fortunately seldom needs to be done.
  And sometimes a very worn clevis pin hole needs to be repaired, in the clutch pedal.

Update.

Free play is minimal, fluid is good I tried topping it up to ensure that the fluid made it into the clutch reservoir but no change. Both master and slave appear to be good condition, no sign of fluid leakage. Bled the system, no air only clean green fluid. The whole system was changed at 400,000km now at 412000km. The ball that the slave pushes on look in tack.

After serval calls to some very helpful but too busy VW mechanics I have managed to get into Jarrah's in taree. My conversations with him indicte that he has done a lot of work on T3's with only one other customer with a Syncro. He believes the issue is inside the clutch housing.

So thankfully we have RACQ Ultimate cover which will get us a hire car to continue our journey whilst Jarrah does what he does.

Thanks for everybody's help and input it has been really useful and educational. I will keep you posted when I find out the actual cause of the problem.

Driving without a clutch is not ideal but it is possible as the last 400km has proven

For those that were following my troubles and those that helped thank you.

After losing the clutch operation I drove clutch-less from Tamworth to Port Macquarie where I found several people that were recommended by forum members who could work on the car but the problem was that it would the 2-3 weeks before they could get to it. So I drove to Taree where I found Jarrah from Jarrah Automotive who was able to work on it. Although not a dedicated VW mechanic he had some T3 customers and 1 Syncro customer. i was very pleased with his work and price.

After checking all hydraulic components he pulled the gearbox out which proved to be difficult because the pressure plate, clutch and flywheel had bonded together. When eventually separated he found a lot of sand in the bell housing and a destroyed spigot bearing. He installed a new clutch kit (pressure plate, clutch plate, thrust bearing and installed a new spigot bearing and everything worked a treat.

So back on the road, sorry for the update taking so long.

Hi All,

My radiator fan was becoming significantly noisy and the shroud was
significantly deformed and therefore I replaced my shroud and fan with
one from a 2wd caravelle from around the same year.

I noticed my original syncro one had written on it Audi Fox and the fan
is an absolute monster approximately 1.5 inches ;larger than the 2wd
"new" version and the shroud is made to fit it.

The shroud dimensions and fixings are exactly the same and the shroud
shape is basically the same.

Hence, my question is - did we get larger fans for syncros or was my one
put in there by its previous Owner "Beetle Wreckers"?
Or both?

Syncros have a larger fan than 2WD in Australia Early models may differ.

2WD has the relay on the fuse box.
4WD has the relay mounted on the body to the left of the fuse box.

My radiator fan was becoming significantly noisy and the shroud was
significantly deformed and therefore I replaced my shroud and fan with
one from a 2wd caravelle from around the same year.

I noticed my original syncro one had written on it Audi Fox and the fan
is an absolute monster approximately 1.5 inches ;larger than the 2wd
"new" version and the shroud is made to fit it.

The shroud dimensions and fixings are exactly the same and the shroud
shape is basically the same.

Hence, my question is - did we get larger fans for syncros or was my one
put in there by its previous Owner "Beetle Wreckers"?
Or both?

The fan blades are the same size and the shroud diameter is exactly the same - its just the fan motor that is significantly larger - mines a monster - but it has hand written Audi fox written on it like it was plucked from one and stuck in my syncro?

The 2wd fan is very quiet and very effective too - in traffic it works well.

There is about 6 different fan motors in T25s. Syncro ones are much larger than 2WD. (and much noisier)

It wasn't the fan that was the issue - it was the shroud - mine was damaged by someone and was very weak in the arm sections that hold the fan allowing it to droop and hit the damaged shroud. The fan still runs perfect - just need to find a shroud in good nik to reuse it again.

is an absolute monster approximately 1.5 inches ;larger than the 2wd
"new" version and the shroud is made to fit it.

The shroud dimensions and fixings are exactly the same and the shroud
shape is basically the same.

Hence, my question is - did we get larger fans for syncros or was my one
put in there by its previous Owner "Beetle Wreckers"?
Or both?
