Hi Arne, next time we have a get together or I’m down your way I’d love to have a look at what you’ve done and to budget the same for my Syncro. Have just returned from an outback SA trip and the constant fuel filling did my head in! I dunno whether my fuel consumption is even sustainable. I get between 400 and 450km per tank - scary stuff when I filled up in Arkaroola at $2.69L for RON95. I’m also keen to add a water tank too.
Hi Martin, not sure where you are, but Long Range Automotive in Lilydale Victoria can make and install what you need.
I have my second tank setup so I can run off either tank. I run a second EFI pump, so effectively carry a spare pump.
The return from the fuel rail still goes into the main tank, so it does slowly transfer fuel while running.
It’s a little different to most setups, but gives me redundancy in the fuel system.
On a side note, if you are transferring fuel, it is important that you cannot over fill the main tank. I have a drain line from the top of the main tank to the top of the secondary tank. This way if you transfer fuel with the main tank full, it just circulates back to the second tank and doesn’t pump fuel out the main tank filler cap.
It also means the secondary tank breathes through the original breather pipes
Another point on the filler for the secondary tank. I used the filler from a 2WD van. This has a check valve in the filler pipe. The purpose is if you get surging in the tank (hit the brakes for example), the check valve prevents a spike in pressure going to the filler cap and prevent potential leaks.

I make sure I don’t start filling my main tank unless it is below half full. This seems to over-ride my stupidity for leaving it on too long - although the sound from the cheap pump lets me know its on - more particularly when it gets low.
Agree regarding the filler, yet even with some emergency braking on the past with a full 2nd tank it has never leaked out. However on a very hot day when the van was in the sun I did get some very minor fuel leakage through the breather.
Only happened once.
Strange it never happened again - I possibly overfilled it…
